Wort Cooling: Two-stage VS Single-stage

Wort cooling is an indispensable part of the mashing process. Hot wort after boiling must be rapidly cooled down to fermentation temperature. The selection of cooling solution directly affects energy consumption, water usage and equipment investment, which is a key comparison item for brewery projects.

What is Two-stage Cooling

The two-stage plate heat exchanger has front and rear sections separated by partition plates to complete heat exchange in two stages. In the first stage, tap water cools hot wort down to 40-50°C. Tap water enters at 20°C and heats up to around 55°C after absorbing heat. In the second stage, low-temperature coolant continues to cool the wort to about 7°C. The coolant rises from -4~-3°C to around 0°C, then flows back to the refrigeration station for re-cooling and circulation. Hot water recovered from the first heat exchange can be used directly as mashing feed water for brewhouse.

Advantages of Two-stage Cooling

  1. Waste heat recovery. Recovered hot water can serve as mashing feed water and reduce boiler load.
  2. Heat difference of each stage is smaller. Scaling on plates is slower, extending the CIP cleaning interval.
  3. Split cooling load ensures stable operation. Suitable for medium and large breweries with multiple batches per day.

Disadvantages of Two-stage Cooling

  1. Complex equipment. Double heat exchange sections, more pipelines and valves, higher initial investment and larger floor space.
  2. Coolant needs to stay at -4~-3°C, leading to higher power consumption for refrigeration.
  3. Independent coolant circulation system is required with glycol or ethanol, bringing extra pipes and maintenance work.

What is Single-stage Cooling

Single-stage cooling uses brewing water directly as heat exchange medium, cooling wort from 95°C down to 7°C in one pass. Process: Ammonia direct cooling chills brewing water into ice water at 2~4℃. After heat exchange with hot wort, the ice water warms up to 75~80℃. This hot water reaches the perfect temperature for sparging and can be used immediately.

Three core advantages of Single-stage Cooling

  1. Simple equipment without intermediate partition. Brewing water works as medium. No ethanol or glycol coolant required, saving the whole coolant circulation system.
  2. Saves 30%~40% electricity. The cooling water only needs to be chilled to 2~4℃. Compared with two-stage which keeps coolant at -4~-3℃, refrigeration units work under milder condition.
  3. Outlet hot water fits sparging perfectly. No extra heating needed, saving fuel/steam and water resource.

Disadvantages of Single-stage Cooling

  1. Large one-pass temperature difference causes faster scaling and protein deposit on plates. More frequent CIP cleaning is needed.
  2. The recovered hot water is mainly for sparging, less flexible than two-stage recovered water for multiple brewhouse usage.
  3. Single-stage heat exchange makes wort outlet temperature sensitive to ice water fluctuation. Stable ice water system is required.

Core Differences Between Two-stage and Single-stage

For heat exchange medium, two-stage cooling adopts tap water together with low-temperature glycol or ethanol coolant. Single-stage cooling uses brewing ice water only, no glycol or ethanol coolant.

In terms of cooling process, two-stage cooling is a two-step process. Hot wort drops from 95℃ to 40-50℃ first, then further cooled to 7℃. Single-stage cooling finishes cooling in one step, wort goes directly from 95℃ to 7℃.

Medium operating temperature differs. The coolant of two-stage cooling needs to be maintained steadily at -4~-3℃, while single-stage cooling only requires ice water kept at 2~4℃.

Recovered hot water serves different purposes. Two-stage cooling produces 55℃ hot water mainly for mashing feed water. Single-stage cooling generates 75~80℃ hot water for direct sparging.

When it comes to energy consumption, two-stage cooling consumes more electricity as it needs ultra-low temperature coolant. Single-stage cooling can cut power consumption by 30%~40%.

For equipment setup, two-stage cooling is equipped with two sections of plate heat exchanger plus coolant circulation pipelines and many valves. Single-stage cooling uses one plate heat exchanger without glycol circulation system, so the layout is more compact.

For waste heat benefit: two-stage cooling reduces boiler load by reusing recovered hot feed water. Single-stage cooling uses recovered hot water for sparging, removing the need to heat sparging water and saving fuel and water.

How to Select

Choose Single-stage: Large sparging water demand, aim to simplify equipment and cut power cost, avoid glycol system. Recovered hot water mainly for sparging. Ideal for small & medium breweries.

Choose Two-stage: Large consumption of mashing feed water, need recovered warm water for ingredient preparation, continuous multi-batch production, longer CIP cycle for plates.

Conclusión

Two-stage cooling adopts two-step heat exchange. It produces 55℃ hot water for mashing feed. Small heat difference slows scaling, fit for breweries with heavy feed water demand and continuous batches.

Single-stage cooling uses brewing ice water as medium, no glycol required. The target refrigeration temperature is higher, saving 30%~40% electricity. Recovered 75~80℃ hot water can be directly used for sparging without re-heating, with simpler equipment structure.

When designing the wort cooling system for brewhouse, evaluate your water demand for sparging and mashing feed, plus refrigeration configuration, to find the best cooling technology for your brewhouse.
